Why Wrangler Hinges Rust

The door hinges on Wranglers are made of steel and are bolted to a steel body panel. Two dissimilar metals in contact with each other in the presence of moisture creates galvanic corrosion. The hinge bolts pass through the body panel, and over time, corrosion builds up between the hinge and the body. This forces the hinge away from the body and causes the paint to crack around the hinge. Once the paint is cracked, moisture gets underneath and the rust spreads.

The JK Wrangler is especially prone to hinge rust because the hinges are bolted directly to the body without any isolation. The TJ Wrangler had similar issues. The JL Wrangler uses aluminum body panels, which eliminates the hinge rust problem on the body side but the steel hinges themselves can still corrode.

Prevention

The best prevention is to remove the hinges, clean the mounting surfaces, and apply anti-corrosion treatment before reinstalling. This is a significant job because the doors are heavy and awkward to remove and reinstall. An easier approach is to regularly clean around the hinges and apply a corrosion inhibitor like Fluid Film or Boeshield T-9 to the hinge area. These products creep into the gaps between the hinge and body and displace moisture.

Some owners apply marine-grade silicone sealant around the hinge edges after adjusting the door fit. This prevents water from seeping between the hinge and body. The sealant can be removed and reapplied when the doors need adjustment. Keep the drain holes at the bottom of the door clear — blocked drains cause water to collect inside the door, which accelerates hinge rust from the inside out.

Repair Options

If the rust is limited to the hinge itself, replacing the hinges with new OEM or aftermarket hinges solves the problem. Apply anti-seize or dielectric grease between the new hinge and the body before installation. If the rust has spread to the body panel around the hinge, the repair is more involved. The rusted metal needs to be cut out, a patch panel welded in, and the area repainted.

Aftermarket hinge repair kits are available that provide a stainless steel plate that covers the rusted area and provides a new mounting surface for the hinge. These are a cosmetic fix that covers the problem rather than repairing it permanently. For a permanent repair, the rusted body metal must be removed and replaced.

Door hinge rust is a common issue on TJ and JK Wranglers. Prevent it by keeping the hinge area clean and treated with a corrosion inhibitor. Apply sealant around the hinges to keep water out. If rust has started, replace the hinges early before it spreads to the body panel. Once the body panel is rusted, the repair becomes much more expensive.
